Iron Man is a fictitious superhero character appearing in American comic books published by Marvel Comics. The character made his first appearance in Tales of Suspense. Tony Stark was a wealthy American business magnate, playboy, philanthropist, inventor and ingenious scientist. Read more about Iron Man from wikipedia page.

So, we will make a Concrete art of our beloved Iron Man's Helmet. Concrete Art was an art movement with a strong emphasis on geometrical abstraction.

BASIS OF CEMENT ART

  • Art is universal.
  • A work of art must be entirely conceived and shaped by the mind before its execution.
  • A pictorial element does not have any meaning beyond “itself”; as a consequence, a painting does not have any meaning other than “itself”.
  • The construction of a painting, as well as that of its elements, must be simple and visually controllable.
  • The painting technique must be mechanic.
  • An effort toward absolute clarity is mandatory.

In this Instructable, I will show how to easily make IRON MAN HELMET as a wall portrait Art. This is a piece of Concrete art, wall art, Concrete art on wood or Cement wall portraits. Here I've made just to show, how you can create some art with multiple concrete colors.

So, by following the steps you can create a beautiful Wall Decor piece, also a piece of Home Decoration.

The basic Tools and Materials that will be required in this project are listed below.

TOOLS

  • Pen cutter / knife
  • Hammer
  • Nails
  • Stirrer
  • File
  • Holder / container
  • Sketch pen
  • Sandpaper
  • Glue

MATERIALS

  • Thermocol / foam
  • White cement
  • Black cement
  • Sand
  • Water
  • Plywood piece
  • Varnish / Finish coat
  • Art print-out on paper

Take a Print-out

Search google and download a Iron Man mask of your choice. Better to download a black and white piece. Then take a print-out of the Art image (or you can draw by your hand if you are a good artist), It will be precise to work with.

Now cut the black and white portions separately, so that we can make a Mould out of these shapes. Use a pen knife or a sharp cutter to give a fine cut along the lines.

Make the Mould

3_iron-man-foam-mould7.jpg
3_iron-man-foam-mould8.jpg

We need to make a Mould for our project. As our art piece has two different colors, so we'll make our first Mould for filling the Black cement and then we will fill out the white part.

Here I've used 10mm Thermocol sheet for making our Mould, as its cheap and easy to work with. Now simply glue your Art image to the piece of thermocol.

Then Cut the marks according to the lines, make sure to be straight all the way. Or you can simply use a Hot wire Cutter for this purpose.

So, this way our foam mould will be ready for moulding.

Make Base-board & Add Nails

4_ironman plywood board with nails3.jpg
4_ironman-plywood-board-with-nails.jpg
4_ironman-plywood-board-with-nails2.jpg

For the base I used a 10mm Plywood piece of size 9inch x 13inch.

Then I made some rough marking with a sketch pen, of the holes that we made on our foam piece. It will give an idea of filling concrete volume.

Then I used some nails of size half inch and hammered on all the areas that are going to be filled with black concrete first. It will act as reinforcement and strengthen the bond and will also hold the concrete mixture to the wood base.

Attach Mould to Base-board

5_ironman-foam-mould4.jpg
5_ironman-foam-mould5.jpg
5_ironman-foam-mould6.jpg

Then I used some wood glue (fevicol) to the back of each part and attached to the board. Make sure to glue all over the edges, so that they tightly fix to the wood and no concrete may leak out and do not break the shape.

Black Concrete Mixture

2_black-concrete.jpg
2_black-concrete2.jpg
2_black-concrete5.jpg
2_black-concrete3.jpg
2_black-concrete4.jpg

Next, is the time to make our Concrete mixture. In Iron Man head, there are two colors, one part is White and the other part is Black. To bring this effect, here I used White and Black Portland cement for the contrast.

Now take a plastic bottle or a container and a stirrer to well mix the concrete mixture.

Next pour cement, small amount of sand and water to the container and thoroughly mix it. Don't make a mixture too hard or too loose.

Filling Black Concrete

6_ironman-concrete-fill4.jpg
6_ironman-concrete-fill5.jpg
6_ironman-concrete-fill6.jpg

So, now pour all the Black concrete mixture to the holes slowly and keep vibrating the board. Also, use a stick to distribute all over the corner and edges. So that no air bubble remains inside the mixture and all the small gaps get filled too.

After this, level the top and clear out any excess mixture left. Then leave it to set the concrete for at least 24 hours.

Break the Mould

8_ironman-mould-break4.jpg
8_ironman-mould-break5.jpg
8_ironman-mould-break6.jpg

Next day, our concrete mixture will be harden enough to work with.

So, now is the time to break the Mould. Pull out all the foam from the board and clean any excess left.

Cleaning

9_ironamn-clean-mould4.jpg
9_ironamn-clean-mould5.jpg
9_ironamn-clean-mould6.jpg

Next, use some sand paper and file to clean the edges and middle parts and excess concrete. Also level up the top part and swipe out extra concrete, with any tools that you have.

Also when you remove the Mould, you'll see some extra glue is still attached to the board. Then spray some water and use a brush to wipe out the extra glue.

Finally clean with water.

Add Nails Again

10_ironman-nailing3.jpg
10_ironman-nailing4.jpg

Now, our middle part is hollow and clean for filling. So again we will use some Nails all over the places to give it a reinforcement, so that our white concrete mixture gets hardly hold to the base..

White Concrete Mixture

1_white-concrete2.jpg
1_white-concrete3.jpg
1_white-concrete4.jpg
1_white-concrete5.jpg
1_white-concrete6.jpg

Here I again used White Portland cement for the contrast. This will fill our white part.

Now take a container again, similarly make another concrete mixture with White cement, sand and water. Also don't make the mixture too hard or too loose.

Filling White Concrete

12_ironman-white-concrete4.jpg
12_ironman-white-concrete5.jpg
12_ironman-white-concrete6.jpg

Then similarly fill the blank parts, also with the White concrete mixture.

Again, use a stick to equally distribute the mixture all over the small gaps and edges. Finally level up the top and keep the mixture to set for another 24 hours.

Cleaning & Polishing

13_ironman-cleaning2.jpg
13_ironman-cleaning3.jpg
13_ironman-cleaning4.jpg
13_ironman-cleaning5.jpg
13_ironman-cleaning6.jpg

Again, next day our concrete mixture is hard enough now. Now, use a Chiesel to clear out the extra layer of concrete mixture added on top.

Then use some sand paper and file to clean the edges and corners. Also level up the top part and swipe out any excess left.

Finally clean with water.

Add Frame Border

14_ironman-border4.jpg
14_ironman-border5.jpg
14_ironman-border6.jpg
14_ironman-border7.jpg

At this point our frame is looking like, it has lots of empty spaces. For this I decided to add some border to it.

For the bordering, I bought some wooden beads form my local hardware store. Now cut them in sizes and in 45 degree in edges.

Then I used wood glue (fevicol) to attach all the beads to the border of our frame and left the glue to dry.

Coating

15_ironman-varnish.jpg
15_ironman-varnish2.jpg
15_ironman-varnish3.jpg

Next and the final step is to polish our frame. For this I used normal Varnish as a coating. It is cheap and useful for giving a contrast color to our frame and also it will save our wood from rusting.

Hence, take a brush and apply Varnish to all over your frame. Then let it dry overnight and you're done.
